Man, lots of good responses here, and it all leads me to say this is a lot of trouble and fine tuning and careful monitoring. I admire you guys that can keep working at it to get this type cooking under control and reliable.

It's all about the "pale blue smoke"...sort of the holy grail of bbq..Franklin's book got me looking for it and believe me, when you get your rig producing it the meat is the best ever.

Just remember you can achieve the pale blue between 250°/275° just as easily as 275°/300° once you learn how to manage your coal base.
About only time you see any smoke in my exhaust running at 250°/275° is when I add a split. Most of the time it is just a heat signature.

This is my coal base for my cooker. Not much bigger than you are running now.

Okay, got an upgraded firebox grate, found a welder near my house, turns out he builds custom pits on request too.
THIS should take care of airflow, ash build up and gives me room to shovel.

Now you're talking. If you find you are losing live embers through the gaps then just add a piece of #9 flat expanded metal to the top.

I think it will be alright, it's only 18 inches long (by 14 wide) and there are 16 cross bars so the gaps are around 1inch.
In any case, I'll gladly trade air flow for some coal drops..

1" is pretty wide for no more coals than it will take to run your cooker kinda like a WSM grate we use two grates turned 90° to each other to keep the burning coals out of the ash. The grate I built my back yard was 1/2" gaps made pretty similar to yours it worked well. That is why I offered the expanded metal tip it will help keep your burning coals from suffocating in ash.

I'll try to find a piece..local guys don't want to ruin a sheet to sell me a 14x18 slice, that's how I ended up with the grate I bought, could not find expanded metal chunk..

For smaller pieces try Lowe's, Home Depot, Tractor Supply, etc. You'll pay a bit more but they have small stuff already cut.

As txsmkmstr mentioned Home depot or lowes carry's it in the hardware section. It is not #9 I believe it is 14 gauge but it is 3/4" expanded. It comes in 24" square pieces.
